quick parts interchange question
I just bought a 04 rev 800 it has a bent control arm on the left. I found a 03 arm on e bay. Are they the same. from the picture I would say yes but want to make sure before I buy.

BTW this sled also have a serious cooling issue I rode it 1 half mile and it blew the coolant cap clean off. Could it be as simple as a stuck thermostat or am I pulling the head? Also can I just pull the tstat and toss it? I have seen a few threads saying they got rid of it then blocked the return line to the coolant tank.

Check the 2 parts out on an online fiche and compare the part numbers.
Yes, pull the t-stat and see if your cooling issue goes away. If so, I would replace it with a new one. Some would run without.
Make sure you bleed that cooling system as well. Air in the system will screw you over everytime.

Is there a bleader on it like some cars have? or just run it with cap off to try and burp it?

Put the front end up higher than the rear exchanger and run it till all the air is out of it.

thank you RJ. what oil do you guys recomend for the crank case? I am going to go through this thing top to bottom this next weekend I would like to have it out and on the trail in 2 weeks, fingers crossed it's a t stat and not the head, if it's the head my winter may well be over.

You mean chain case?
Your choice from ATF to specific formulated chain case oil from the dealer.

you have to be kidding me ATF? I checked the dipstick when I bought this thing and it has some THICK gear oil crap! Oh christ!! What do I have ?

My tech here at the shop owns a rev 800 he said he has never changed the oil but his is thick like gear oil as well.

Gear oil is what most folks have in there. If it's still a nice clear brown color, leave it. Change it out if it's at all dirty.
You may wish to pull the skid. It's not hard, you'll learn a ton, and it probably needs attention. (Like a handful of 6205 bearings.) Good luck.

David I will do that sir, thanks for your advice. Something is wrong on the bottom of my skis too they were digging into the ice and stopping the sled so I'll have to see whats going on down under anyhow.
My frind thinks it has carbide deals for running in icy conditions that are just jacked up.

Belfair, huh. Where do you ride? I have 2, 3 year tours at Ft Lewis in the 80s and lived in Seattle for a couple years around 2003. Clam chowder at that bar in Gig Harbor used to be awesome.
When you have your front end jacked up to bleed the cooling system, take a look at your carbides. There is a rod under the skis maybe 22" long. There should be 4- 6 inches of carbide slivers in the middle of the rod. New carbides really dig in. They will normally grab hard on icy surfaces. Some skis have dual carbides/rods.
It's a good sled. May not have been taken care of so like most of us, you'll have to do the rehab. Good luck.
