voltage regulator wires get HOT!!!

hey gang. 2000 polaris xc500. just picked it up a mth or so ago. when i fire her up the lights are very dim and the yellow wires and the black rubber plug that the voltage regulator plugs into get very hot. while this initial few minute warm up period is happening, i noticed that the light on the volt reg is NOT glowing. after a few mins, the lights get bright, the glow returns to the volt reg, and the wires begin to cool down. ive read lots of info on the forum but cant find an answer. i have cleaned brushed sanded down metal mounting plate on volt reg, and sanded down the sled frame literally down to bare metal. 13-13.5 reading on volt meter. CAN ANYONE HELP??? thanks snowballs

Have you try disconnecting the voltage regulator to see how the lights look? Do NOT rev the sled with it disconnected or you will cook ALL of the lights.

If there's a marked difference with the regulator disconnected, it is likely shot.

i thought a vlt rgul8tr either worked or didnt. not true?

lights are reasonably bright when i start sled (normal brightness) and there is a light glow coming from the regulator and if i hit the brake lever the head light get SLIGHTLY DIMMER untill i let go which i understand is normal. after a minute they go very dim and the light on the vlt reg goes off (at this point the wires begin to get very hot). then sometimes the lights get EXTREAMLY bright as does the glow on the vlt reg. this extream bright is the same level of brightness i get when i unplug the vlt reg. if i unplug vlt reg @ any time the lights get supper bright and stay that way. grounds are good, just double checked. whats up here?

Like most have stated, just replace the voltage regulator and you problems should go away.

Replace. I had the not so very bright light problem. bought a new regulator and that was the problem
