The standard bore size for this engine is 2.8346" piston clearance should be around 0.004"
so a new piston with no wear should measure in at about 2.830" since you say your piston measures 2.827" it sounds like you have a standard bore there.
I wouldn't order parts until you resolve the bolt stuck in crank issue. If you can't get the bolt out you will have to pay restocking fees and maybe shipping for the parts you order and cannot use.
Also send us some pics of the bores , are they in good shape ? no scoring or scratches ?
how do they look around the port area. If they are damaged you may need to go oversize.

the bolt is out! we ended up putting the bolt in the vise and turning the crank around it after heating it up... all the threads are fine, which is great!
thanks everyone!

I don't know why I was thinking that this was a 650 not a 500.

What is the model # of the engine?
Guessing it is a EC50PL-07 based on the 5b that is on the piston.
That is a stock 72mm piston.

Bent crank?
E's dad here.. I figured with all of the violence this main crank has endured I better do the best I can to measure for a bend before E sinks any money into this. I expected it to be off... and I hope we can live with this.
I flushed the bearings clean with kerosene and set the crank in the bottom pan. I then spun it while I mic'd the ends. The flywheel end is out .005". We are buying new main bearings for that end since they saw so much heat and sound questionable. Do you think with this amount of bend this motor will last him a few years or more or is this a ridiculous amount and we should abandon ship right now. I imagine the machine will rattle like an old school Harley... but hey... I have a harley that guys can't believe doesn't break my back! Let us know your thoughts. After all of this I hope we are not sunk.
J and E

tisk, tisk, I'd rather donate $10 and see you do it RIGHT then only replace half the bearings as thats NOT proper.

looking at parts it'll be another $150-$200 to put them in and have a machine shop press them... i just can't afford it.
it's all i could do to cover what needed to be covered, and the bearings seem as if they're in good shape....
thanks!
